5-axis vs 3-axis: when the extra axes are worth paying for

What the extra axes actually buy you

A 3-axis mill moves the cutter in X, Y and Z. Every feature that is not reachable from the current orientation requires the part to come off, be re-fixtured, and be re-indicated. A 5-axis machine adds two rotary axes, so the part can be presented to the tool at an angle without being touched.

The benefit is not that 5-axis cuts faster. It is that it cuts the setups. Each setup is labour, a new fixture, and a fresh opportunity to stack tolerance.

The number that decides it is setups, not geometry

Ask how many setups the part takes each way. Below roughly three setups on a 3-axis machine, the cheaper machine usually wins — the rate difference is real and the part does not need the capability. Above that, 5-axis starts to pay, and by five or six setups it is normally the cheaper route outright even at the higher hourly rate.

The second trigger is tolerance across features on different faces. Every re-fixture reintroduces positional error. If your drawing calls for true position across faces that a 3-axis machine cannot reach in one orientation, the setups are not just cost — they are the reason the part fails inspection.

It is a minority capability, and that shapes your bidder list

Specifying 5-axis is not a free filter. It removes about two-thirds of the pool before anyone quotes, and in Ohio and Texas it leaves you under a hundred shops per state. That is fine when the part needs it. It is expensive when it does not.

The machine list tells you more than the capability claim

A shop saying “5-axis” is a claim. The machines it names on its own site are evidence, and the two do not always agree.

Across this directory shops name 1,555 Haas machines, 466 Okuma, 451 Mazak, 499 Mori Seiki and 147 Kitamura. Those makes carry different implications: a shop whose list is entirely entry-level vertical mills is telling you something different from one naming Kitamura or Mori Seiki horizontals, whatever the capability page says.

What to send with the RFQ

Send the 3D model, not just the drawing — a 5-axis shop quotes from the model. Say what your setup assumption is and let them disagree; the good ones will come back with a different plan and a reason. And ask which specific machine they intend to run it on. A shop that answers precisely is a shop that has thought about your part.
